Abstract:
An ignition apparatus includes a high voltage (HV) terminal formed of stamped sheet metal attached to a secondary winding spool, and to which a high voltage end of the secondary winding is soldered. The ignition apparatus further includes an electrically conductive cup formed of stamped aluminum or brass that is disposed in a case and is configured to receive the high voltage terminal when the secondary winding spool is inserted in the case. The high voltage terminal has a spring tab or the like that is biased radially outwardly into engagement with an inner annular surface of the cup. A bottom outer surface of the cup is arranged to be engaged by a high voltage spring or the like for making the connection to the spark plug. The cup is substantially free of burrs, sharp edges, and the like, and therefore reduces localized occurrences of high electric field concentrations, which could otherwise lead to insulating material, and thus ignition coil, failure.

Abstract:
An ignition apparatus includes a central core extending along a main axis, and a primary winding disposed radially outwardly thereof. The ignition apparatus further includes a secondary winding. The primary winding has a greater axial length than the secondary winding, this additional axial length being implemented on the low-voltage axial end of the ignition apparatus, relative to the main axis. The extended primary winding provides an increased leakage inductance spike, which may be used by an ion sense system to (i) obtain increased bias voltages, and, (ii) increase the effective turns ratio, thereby reducing the amount of wire required for the secondary winding.
Shock Absorbing Assembly For A Pencil Ignition Coil
A shock absorbing assembly reduces impact forces on a terminal of a spark plug that is mounted within a spark plug bore of an internal combustion engine when a pencil ignition coil is mounted thereto. The shock absorbing assembly includes a plug cup that is fixedly secured to the terminal end of the spark plug. A case cup is movably mounted to the plug cup. The case cup includes a resistor receptacle for receiving an end of a resistor therein. The shock absorbing assembly also includes a cup spring that extends between the plug cup and the case cup. The cup spring absorbs the impact forces of mounting the pencil ignition coil to the terminal of the spark plug.

The primary winding is covered with a release layer comprising one of PTFE, polyamide, polyester or silicone rubber material. The release layer is configured to demote adhesion of an encapsulant disposed between the release layer and an inside diameter of the secondary winding spool. The encapsulant adheres more consistently and completely to the secondary winding spool reducing localized stresses on the spool which otherwise cause cracking or the like to occur.

Abstract:
A “pencil” ignition coil includes a seal member having features that cooperate with complementary features provided on the engine cam cover/spark plug well into which the coil is inserted to provide a retention and tactile feel insertion feature. In particular, the cooperating features are configured to longitudinally align and position the ignition coil in the spark plug well in a predetermined relationship. In one embodiment, the seal member includes a circumferentially-extending rib on an outside diameter thereof, while the cam cover/spark plug well includes an undercut groove portion on an inside diameter portion thereof. The rib has an increased diameter relative to the surrounding, outside diameter surface of the seal member, while the undercut groove portion has an increased diameter relative to the surrounding land portions. Accordingly, when the ignition coil is inserted through an opening portion of the spark plug well of an internal combustion engine, the rib seats in the groove to provide a tactile feel insertion feature, as well as provide a retention function, thereby eliminating the need for a conventional bracket and bolt.

A case free ignition apparatus includes a cylindrical-shaped central core with a main axis, a secondary spool radially outwardly of the core, a secondary winding disposed on the secondary spool, a primary spool radially outwardly of the central core and secondary winding, where the primary spool is configured to receive a primary winding on a winding surface thereof. An outer core or shield is received on a flange on the primary spool, and is located radially outwardly of the primary winding, and spaced apart therefrom. A membrane is applied on a radially outer surface of the outer core and is configured so as to seal the ignition apparatus during a subsequent encapsulant filling stage so as to allow the formation of an encapsulant layer between the primary winding and an inner surface of the outer core. Further outer core or shield elements may be added outwardly of the membrane.
